I do wonder what the real differences are with those engines.

The 612 has 370 N⋅m @1600–2800 rpm + 125kw @4200rpm.
The 647 has 400 NM @1800-2600rpm + 130Kw @4200rpm.

Apart from Variable Geo turbo's they seems to be identical...
I think it was the air intake setup and injectors that we're different as well as the turbo, I can't remember the exact details now but I still miss my 211 with that engine.

Strangely it was the first engine I ever drove in the first Mercedes I had as an insurance loaner , great sound and grunt !
Drove it over the Bealach na ba which was interesting !

Wow thanks for all the responses guys - so basically the turbo upgrade isn't quite as simple as I thought it would be, and even if it was it sounds like it may or may not start to put the gearbox under excess strain.

That's cool - I'm intrigued by the intercooler upgrade, are there any bolt-on upgrades or would it need a custom-fit front mounted set up?

After driving a friend's E46 330D with no silencers or cats I definitely want to open the breathing up - that thing revved so freely!

Gearbox should be fine as long as you don't increase the torque by more than 50%

You are correct, I was reading from an ML270 which appears to have a 300nm version which is odd. The reality is the gearbox is the last thing to worry about. If you hit the torque limit it will just go into neutral. If you drive it hard you will wear the clutches (which only wear when changing gear). Its the hard/fast changes that wear them. Just mod it until the box goes into limp mode then mod the valve body for increased pressure or swap the box for a higher capacity one.

A standard ML270 has 400nm of torque so that doesn't gel. I mapped mine to 500nm - I was told that was well within the capability of the box - and have had no issues - I did increase the cooling of the tranny fluid.

Yep Box is rated to 580Nm so 500 wouldn't be an issue in the C class.

Interestingly the ML does appear to have a lower rated box (722.662 - W5A 300 so rated at 300Nm) according to everything I've found out.

I agree. Typical MB documentation doesn't match up with reality.

OP, intercooler upgrade is a bolt on, the 320 intercooler does just drop strait in but a custom one would be better. As before you have to start weighing up the cost against what your getting out of the car

Wasn’t too up on the technicalities and specs at that time Matt, but it was a W203 from 2005 so that would have been the 612 I think - 5 cylinder - not sure if this thread had moved on somehow :)

Or possibly the early models had the lower powered one and they swapped for the later ones

Good thinking, add 50%+ more traction and extra weight! In extremis, something else has to give and the gearbox is a VERY expensive weak point! :eek:
