Well it's not over yet...still losing water and it's getting into the oil still. Regarding the crankcase, it has water channels down the side where the core/freeze plugs are. I'm guessing there are oil channels behind them ie where the pistons are?

Fed up is an understatement.

Gutted for you and I feel your pain. I'd be beside myself after all that ! Guess best to adopt the attitude of "it's only a car" but easier said than done.
Good luck sorting it (or setting fire to it !)

I didn't change the oil cooler but now I will although the ATF was the right colour and level, nothing to lose

There is also an engine oil cooler which is water cooled. Check that out too.

Won't be the ATF cooler as that's a separate oil system.

The oil cooler is bolted just under the oil filter and also has two pipes that come from the gearbox. There is one water pipe from the crankcase. Where is this other cooler LK? The only other water pipe is from the head to the alternator

The OM613 has an oil/coolant/ATF flat plate heat exchanger (thus a cooler and a heater).

I have a good one you can have FOC, Bob.

Is it possible to remove the sump and keeping the cooling system intact so that you could pressurise the system to say 7-10psi ( cap normally relieves around this pressure ) whereby any water getting into the sump could be seen dripping out. This would give you an indication of the area of the fault. If the correct antifreeze or water inhibitor hasn't been used in the past you could have a porous casting ( sorry ). This would be the way I would proceed rather than removing parts ad-lib.

That was what I thought, only one. I will gladly accept you offer!

Unfortunately the front subframe has to come down for that

Damage may already have occurred to your big end bearings. All it takes is a few minutes of water/no oil on the surfaces to pit the bearings and crankshaft. Seen it many times on larger Diesels with water contamination. Maybe worth checking when sump off.

Sump off is a subframe off job. To be honest, if the oil cooler doesn't sort it then it's time to let this one go unfortunately

I know how you feel. I had to scrap a 2001 C320 a few years back for electrical problems that were not cost effective to sort, I was gutted.

This was not economical because head gasket was quoted from £900-£1300 so I thought tackle it myself so not much lost. I have tried my best and now if it doesn't get sorted, it must be the bottom end which is then scrap. :(
