After replacing a flat battery today, the driver door module stopped working, so I plugged in STAR/Xentry and clicked on the driver door module, but there was a "couldn't connect error. I then inspected the front right SAM module for blown fuses but there was a fan-type noise coming from the module when the ignition key was in position 2 (just before start).

I have a second CL500 so, I checked to see if there was a similar sound coming from it, but it was silent. All the fuses were OK so I then tried pushing on the relays to make sure they were seated properly. When I touched the "Engine electronics/chassis relay". I heard a couple of clicks and the power going to the control module was restored, but when I got in the car and closed the door, power was again lost.

I swapped the relay with my other CL500, but it made no difference, to get power to my door module I need to give the "Engine electronics/chassis relay" a wiggle. Do I need to replace the SAM, or could it be a loose connection from under the SAM where the relay is plugged into, or something else?

I will upload a video of the noisy SAM once I find my phone.

Before thinking about replacement, I'd consider corrosion or weak contact force on the pins.
Assuming that the relay itself is not the issue (test it on your other car), try cleaning the contacts both on the relay and the sockets in the fuse box, then see if you can give the fuse box contacts a little tweak to close them up.

I take it that you've ruled out the possibility of a faulty connection in the door hinge wiring - have you tried opening and closing the door to see if the door module remains powered, without you getting into the car?

Hi, the relay looked good (no corrosion), I swapped it with the relay from another CL500 that I have and the problem is still there.
The car's away getting coilovers fitted so when I get it back I will try spraying some contact cleaner into the relay holder/plug.

I repaired a broken wire in the door jamb in the past and that was the first thing I checked.
Since I unplugged and replugged the relay, the passenger side door module is no longer being read by a scanner. there is a fuse for that side, I will check once I get the car back.
