Thank you so much om613 - I am getting the whole charge air system pressure tested next week to find any boost leaks so we will see :)

The car is fixed :)

Thanks to everyone for chipping in with their helpful replies,

Turns out the EGR was not closing properly - even after having cleaned it the best I could, and replacing it for another used one.. they were both stuck slightly open. Hence why electronically bypassing the EGR didn't work either..

I made a blocking plate out of some spare metal, it goes in between where the EGR Cooler meets the last port at the engine's intake if that makes sense, don't judge me too much I know it looks pretty dodgy but...

Car pulls great, all power restored, no weird noises, no smoke, no limp-home mode... it's finally the way it should be.

Also just wanted to add.. in my previous posts I complained about a high pitched screech/whistle at high RPM's.. turns out the exhaust manifold needed a little tightening and that solved it. Dealer wanted to replace the turbo to fix this... damn!

I had the same problem - black smoke and reduced power. First of all i removed the egr electricity from the car’s ecu, then i made a blocking plate and mounted it. Now the black smoke is gone, the power is back, at about 1900-2100rpm the car is shifting down much faster and a-lot of power goes to the rear axle.

Hi from Christchurch New Zealand, I have a W210 E320 CDI with the same engine and same problem, turbo lag off the line and excessive black smoke, I would love to block off the egr using a blanking plate however if I do this will the ECU get upset and throw a check engine light etc?

Simple answer - YES. Can only be done by electrickery or remapping.
