GUIDE:- How to Change W203 Intercooler

Simple job really, only hard part is to remove the bumper which at best is a Haynes 2 spanner affair.

Tools needed:-

T25 torx bit/Torx driver
8mm socket (1/4 better for access)
10mm socket (1/4 better for access)
Trim Clip remover tool

The easy way to do this is to remove the inspection covers in the front wheel arch that you would use to gain access to the fog lights. The hard way is wheels off and arch liners out which turns it in to a much longer job. I'm going to talk you through the easy way;)

1st off do each side at a time, the right/left wheel outward so you can access to the inspection cover which is held on by x3 10mm bolts, and around 3 plastic clips. x1 inside the arch lower down and the other 2 under the front part of the bumper. Once that is done it should pull out the way. The main arch liner does not need to come off but you do need to remove x1 plastic clip that would sit just above the inspection cover nearest the bumper itself. With that clip removed you can pull that part of the arch liner away to reveal this bracket that holds the bumper to the wing:-



This is only held on by x1 T25 torx head, once undone pull the bracket away from the bumper. Once off it will look like this:-



The bracket itself is simple to replace, NOTE:- You will notice on the wing there is a plastic bracket, this slides onto the bumper 1st, this is to hold them together. The part with the bar on the left side of the pic is what you need to slide in 1st when putting back on. There is a grove at the front side of the bumper that it slides into allowing you to make it sit flush with the inside lip on the wing and bumper. Then you can put the T25 torx screw back in.

Next you will see via the pic with the red arrows you will need to remove these x2 8mm bolts.



Then you will need to remove x2 8mm bolts from the fog light grills:-



After you've done this you can pull the bumper free, you can at an earlier point unhook the x2 fog lights and outside temp sensor or do with the bumper off. Then store bumper safely and you should hopefully see this:-



The lower half under the aluminum support is the intercooler. There is a plastic shroud that sits over this which you need to remove once taking off. Next is to unclip the intercooler hoses, they use a clever clip system where you only need to lift it up slightly and it locks in place enabling you to pull the hose away, see the pic with the red arrow indicating the clip.



Once you've unclipped both the hoses you can then remove the intercooler. This bit is a little tricky but simple enough, just a knack to it. The picture underneath this paragraph will show you the main plastic clip (clip is on either side) that is part of the intercooler and clips onto the radiator.



Trick seems to be holding it either end pulling the lower half toward yourself and with a downward motion, hopefully this will pull it free and leave you with this + shroud removed.





Then its the simple job of putting the shroud back on your new intercooler and clipping it back in. My new intercooler came with the metal clips on that hold the hoses in place, so might be worth checking yours 1st. Clip the hoses back on and wiggle just to make sure they are secure. Then I started the car up to check for any leaks or whistles etc, worth while doing as lot harder to rectify once bumper back on. All being well you can bolt back up and you should have healthy driving again:)
