i hope this isnt a problem i am likely to encounter!

is there a way to tell which CDI you have?

You have CDI2 and swirl flaps Pete, but it can all be done with a bit of DIY for the price of a resistor if needed.

Quite a bit of DIY actually.

so presumably the 202 had the cdi1 version then? how you know the difference is beyond me. out of interest, what are the symptoms of this fault? if it goes wrong?

just found this thread - my 270CDi has this problem intermittently, and when the flaps get stuck the engine won't rev over 2200rpm, and mpg suffers.

Alex, have you any diagram or photo of the SWM wire and 12V wire you connected the resistor to? The rest seems fairly straightforward.

In the plug for the actuator you have 3x wires, they are the two that are not brown (usually grey with trace colour and red with trace colour).

Bar, tap and wire procured - now the doing.

As I'm going to have a spare 612 manifold from a ML (in due course), I'd be happy to offer an exchange service - for a modest contribution towards the (quite) expensive M16 tap, if anyone is interested.

Incidentally, is the 612 ML manifold any different to that fitted to the C class?

Right - these are my last questions on this (I promise).

When plugging the holes, is superglue ok? I only ask as I worry that it might not be up to the heat/ vibration of its new surroundings.

Do the supply wires to the motor go to the ECU box?

If so I think I might install the resistor there along with the egr shunt.

I use super glue, and also cross drill the blanking bolts and screw in self tappers, to make 100% sure.

Yes, you can fit the resistor to the harness at the ECU if you want.

rpe2 was asking for pix so here are some. I followed Alex's advice of drilling the bolt heads and passing wire through as an aircraft practice locking method. I also Araldited the bolts. The pic showing several sticking up proud of the mainifold is before I had cut them to length. This is on my d-in-law's W210, now released into the wild (the car, not the d-in-law). I did the same on my W211, where the manifold is plastic, and didn't feel as robust. Call me old fashioned, but shades of Bakelite!!!

Just a comment for cars with the aluminium inlet manifolds. Rather than having to drill and tap the holes, cut bolts or threaded bar to the correct length, glue in, drill through the bolt/threaded bar and then use tie -wire to secure etc - why not just weld a closing piece over the holes?

thanks for that. not sure if the set up is identical on the 611 lump but probably wont be too much different!

Yes, that will work, no problem.

You do need to consider the condition of the flaps though, we have not had a failure yet, but if extremely worn it is possible they could cause further big problems.
That said, if the mileage/condition of the car is reasonable I am sure it will be fine.

Potentially a flap could wear down and break, and damage a valve or piston.

This is almost unheard of on Mercedes engines, and I am unaware of it ever having happened on the OM642.
