I have recently experianced same problem where glow plug light comes on after engine is started. Found 2 plugs showing high resistance. Replaced all 5 and to my suprice light came back on after engine started and stayed on. Pulled the relay out and found out that one of the plugs fuses is blowed. OK, repaired the fues but relay wont work. It turnes out that one of the plugs is reading 0.4 ohms which should be below the tolerance. The relay probably switchis itself off detecting the overload. Would somebody know from the pinout of the relay what plug is connected to what pin?

You are right the glow plugs and the shearing seem to be a well-know issue with the mercs. Now the mercedes dealer have sheared during removal of the plugs in my car and have informed may that it may require opening the head and that I will be responsible for their costs on top of the 250GBP for the plugs.

Is this reasonable or should it be challenged in court ? I was not even informed of the cons of changing the plugs. I have been informed that fuel lines also need changing another 300 GBP cost.

What do u think i should do? Speak to the higher managers and see ?

In answer to your question, I think so! Just done a check and the Vario 612 has the 2.9 engine! I mistook it for the Sprinter and I have no data on the 2.9 engine.

If the light is staying on permanently when cold, then its the relay box, otherwise you have glow plugs down. The glow plugs and shearing seem common to all Mercs, as far as I can tell reading the posts.

Are you brave enough to try yourself? I wouldnt say Im a muscle builder, but the ease with which I sheared the glow plugs indicates you might need a petite ladies grip!

Anything I missed out on the description, please let me know and Ill post it up.
