w123 300d main pulley sheared bolts

Hi! Here is my story and would appreciate your advice. The car is a 1983 300D with 617 series engine.

Heard a loud sound comming from the front of the engine. Upon inspection I found the crankshaft pulley bolts to be loose, one was missing two were loose and three were sheared off!

I have removed the belts, pulley and vibration damper and tried to remove the sheared bolts. The remaining parts of the bolts are flush. The fan and shroud were removed and I attempted to drill with a reverse drill bit. The bolts are grade 12 and are difficult to drill from under the car (no thanks).

The way it looks to me is I can remove the radiator, air conditoning and the oil cooler and attempt to drill from the the front, or remove the balancing disc and drill it off the car (I believe there is enough room for a small puller, 7 inches to the radiator).

If you think I should remove the disc, I would need some instructions for removal and installation of the disc.

It should be possible to remove the assembly (27mm bolt in centre of pulley). You may have to refit everything to do this though. Once you have the pulley off then you can use a cobalt tipped drill and ease it into the sheared bolt. Use plenty of coolant on the drill bit and take it slowly.

Thanks for your reply Ian.

I now have the balancing disc off. Should be OK removing the sheared bolts. How do I line up and reinstall the disc? Does not look easy as the pins do not go into slots on the crankshaft until the disc is half way pressed on!
