ML 270 cdi 2002
We have a ML270 cdi, which we've had for about two years. It has done 189k and has been running really well up until about a month ago.
The previous owner had kept it regularly serviced and we have since we've had it. I am a classic car restorer, so know my way around cars to a certain degree. However, obviously, something built in 1935 is a world away from what's under the bonnet of our ML270.
It starts up ok and runs good on tick over. We drive it out and, providing we don't drive excessively fast (keep it to a steady 60-65 mph), don't race the engine (keep the revs to 2000), it drives ok. But if we are on small roads, where we have to change speeds, go up and down inclines, she's not happy. She'll start to splutter at traffic lights, with very poor tick over and has cut out several times, when we are driving it. No warning lights come up. We restart the car and it drives off fine. Sometimes when we get the splutter, we get a puff of black smoke, but nothing excessive.
We have replaced the mass air sensor valve (genuine mb), we've checked the pipe to the turbo that there are no splits. We have cleaned valves, replaced the air filter. It's got us totally baffled.
We had it put on a fault finder and were told it was the mass air sensor, so a second one was fitted, which actually made the car worse, so we removed it and put the original back on. So now we have three mass air sensors - the original (on the car) and the two we've purchased. Any ideas or suggestions, much appreciated.

EGR won't cause those sorts of problems. Sure, black smoke under load but no idling issues.
Maybe injector problems. Be good to get codes read before throwing more money at it.

Easy test

A pretty sure test for the EGR is either disconnect it and see if there is any difference. Or when driving at 2000 rpm aprox VERY gently ease you foot off, if it seems to pick up under a lightening load it would indicate a problem in that area.

Regardless of whether the egr is the cause of your current issues, there is a very good simple method of removing the egr from the system which eliminates lots of problems down the track. Look for the long thread by dieselman for how to do it.

Thanks for all your replies. We will check out Dieselman's thread and try the egr test that you mentioned.
Really appreciate all your comments. Will report back :)

EGR

To explain - hubby is the classic car restorer, I'm the computer operator, so reporting what he has done!
He disconnected the vacuum pipe from the egr, put a bolt in the end to blank it off and we took 'Daisy' for a run yesterday evening. It seemed to be running much better and we dared to smile........ then it cut out again about 30 minutes into our journey on a dual carriageway.:(
We had purposefully kept it to no more than 20000 rpm and a speed of 55-60mph with a very gradual build up of speed, no foot-down-on-the-throttle sudden spurts of speed.
We free-wheeled to the side of the road and restarted the car and drove off again.
Running-wise, it certainly wasn't as smooth as it had seemed for the first part of the journey pre-cutout. The smell coming off of the merc was like a poisonous gas smell, certainly not like an ordinary diesel smell.
We were visiting someone in hospital. So post-visit, my husband reconnected the egr and we drove back.
What caught us by surprise this time is that, for the most part, she runs steady at a constant steady speed, but doesn't like changes of speed, in town/traffic, smaller country roads type work.
When it cut out the EPC - electronic power control? - light came on.

sounds daft but how at the voltages on the battery?

on another note, you could have a chat with Alex Crow, he's quite close to you and knows what he's talking about.
