Damn and double damn glow plugs.

Put a new fresh set of Beru glow plugs in my 1999 W210 E300 turbo diesel about 18 months ago as two had failed.

About a month ago or so, the telltale light was up to it's old tricks again and I discovered two of the replacement plugs had failed. (cylinder nos 1 and 5. Bought 2 new plugs, Number one came out no bother at all, No 5 seemed a bit on the tight side....put a bit more weight behind it.....you know what's coming!......yes, the damn thing snapped. The top of the plug hasn't fallen off as such, it's just that the plug case has fractred just below the hex and spins around......Can't pull the broken top part out either.

Anyway, to cut a long story short, Merc wants 10-12 hr workshop time to remove and replace head ( at 93.50/hr + Vat + machining if required + parts)

Andy Gayle says there is an ouside chance he might get the plug out without removing the head, but most likely will have to take the head off(£4-500).

I am fairly handy with the spanners and have removed heads and engines on other vehicles but usually with the aid of a manual ( to make sure I get valve timing spot on and torque figures correct and so on ) but, as you know, there is no manual for the W210. My local main dealer very kindly said on the phone he would print the relevant sections out for me.......until I actually turned up that is, then told me he couldn't as each disc set was licenced and he wasn't allowed too.....

Anyway, the point of this post is.....does anyone have any help/advice they might pass on that will make me feel any better....or at least does anyone have access to the workshop manuals and could send me the relevant sections for cylider head removal/replacement?

You could take a hacksaw to the plug, create a nice flat surface. Then drill down into it.

Then insert an Easy Out, and try and get the thing out that way. Easy Outs are screw extractors. Obviously you want good quality.

If any of the thread is left, you could try a stud extractor:

Put it this way, doing either of those, theres a chance you can get it out. If it still doesn't come out, all its cost you is the price of the bits you bought - and you'll have them in your toolbox for a rainy day.

Oh and one mechanic told me a little story about a stuck glow plug, they drilled into it, destroyed its internal structure, and then fired the engine up. Apparently they found the glow plug embedded in the wall of the garage :D Nice way to solve the problem!

I wouldn't recommend that though.

If you can get the head to me then I can drill the old plug out retap extract everything
Are do what ever needs to be done "for free" (universal milling machine) etc

I thought about this when I did my plugs, I got the wrong replacement plugs
they where a larger thread than mine I recon I might be able to remachine a larger plug to a oddball thread and retap cylinder head if all goes pear shaped

There are people that specialise in removing broken glow plugs, quite often in situ.
You may just have to remove only the fuel rail and pipes, they then drill and extract the culprit!
