In January 2009 i had a ticking noise, the garage said it was a leaking injector and charged me £150, they said they had put a new injector in. On 13 june the car (2004 ML 270 cdi with 77000 miles) broke down whilst we were on holiday in Norfolk, orange engine warning light came on, and a leaking No3 injector was diagnosed by a garage, they said retaining bolt hole was carbonised and would have to be re-tapped, this was done by another firm of motor engineers, when i collected the car i only drove 50 yds and the injector blew out breaking the return fuel line, then they helicoiled the hole and fitted a M8 bolt but it is still blowing and they say No4 & No5 may also be blowing, i have managed to get home but want to get the car fixed properly this time as i want to keep it,i have owned it from new. Any advice asto the best way to do this for the long term and idea of cost, should i need to have the head off and done?

No you really need a good mechanic/engineer who can properly fix your leaking injectors, helicoils are every bit as good as the original thread, but cant understand why they didnt clean the carbon from the threads, this is easily done..tho can take a bit of patience..
Some of the lads on here who work with mercs will be able to point you in the right direction..

Hi & welcome to the forum
I have the same motor as you a bit older though with 209k miles i have had this problem, made tooling to pull & re-seat these injectors did 5 injectors on a ML near to me at a charge of £50.00 job sort of went smooth though no helicoiling. But you are around 110 miles away so you might say what good is this reply, well if you where passing this way I would take a look I also have a good contact for MB. maybe some one will advise of a local specialist to you

I have repaired loads of these the common repair that i have come across is to drill the injector clamp and tap the head M8 this is not clever as it nearly always fails after a while,Another one is to helicoil it m8 but people as a rule do this at the top of the hole so you have no stretch in the bolt so it can snap.I use a hardened steel insert which can be installed in the original location and you can use the genuine screw and clamp this repair can be done after all of the above repairs have failed check the forum as i have repaired a few for members.

That's exactly the right way to repair this kind of joint.

Bodging by using an M8 especially a foreshortened M8 would ruin the way that the load is shared between the injector and the bolt, and would likely leave the M8 bolt with a very short fatigue life before bolt failure, which would be near instantly followed by the injector being shot up out of the top of the engine like a bullet!

You need the seat of the injector hole to be re-cut. I have the tool and hire it out.

Let me know If I can help.

I took mine to blackc55 to be sorted. He spent a good 45 mins very carefully cleaning out the bolt hole and some more time cleaning the injector hole. even took him a carefull while to remove the injector due to it being seriously glued in due to a previous cowboys prior attempts to stop it leaking.(nut under the clamp bolt)
Was worth every penny of the £50 odd quid to have it done so well knowing that i wont be going back in a few months to have it done again !

We have the above ML on its way to us as we speak, not looking forward to seeing what we have to "undo"!

Still, at least it will done right!

The op trusted "other" workshops to do a correct job! talking to Phil on the phone today, he told me he found one of the spill pipe "c"clips sitting in the head!

Will have a looky in the morning and post back our findings, off course, with Phils permission!

A very big thank you to Colin and his colleage (forgot his name) at MBS the jeep as been fixed properly now and is running better than it as for a long time, had a service done by MBS at the same time.
The job was a bit of a pig to do but Colin sorted it,No4 and No5 injectors were under the bulkhead, he has some good photo's of the job.
Many Thanks to all who replied.
